Sugarcon Engineers: Designing The Next Phase of India's Ethanol and Bio-Energy Growth

Parag Gaikwad , CEO & Chief Consultant

India’s ethanol sector has witnessed unprecedented expansion over the past five to six years, driven by the Government’s Ethanol Blending Program (EBP) and the ambitious 20 percent blending target in petrol. With national production capacities now aligned to meet annual demand of 900–1100 crore liters, the industry is entering a more competitive and efficiency-driven phase.

As discussions around 25 percent blending gather momentum, Sugarcon Engineers (India) serves as a specialized consultancy and project management firm for the sugar, power, and ethanol industry, helping sugar mills diversify into stable revenue streams.

It provides end-to-end engineering solutions to help plants to sustainable development with innovative technology options like MVR, CBG and appropriate solutions on case basis.

Founded in 2023, Sugarcon Engineers is a young firm, but its strength lies in over 100 years of combined industry experience and a portfolio of 45 completed projects. The team has delivered sugar plants ranging from 500 TCD to 25,000 TCD, ethanol facilities up to 400 KLPD, and cogeneration plants up to 80 MW, handling projects with capital investments reaching USD 200 million across India and international markets.

End-to-End Solutions across the Project Lifecycle

Sugarcon positions itself as a technology partner to sugar millers and distillery operators, helping them remain competitive in what is fast becoming a ‘survival of the fittest’ environment. It offers comprehensive consulting services spanning feasibility, detailed engineering, implementation, and post-commissioning optimization.

The journey begins with Techno-Economic Feasibility Studies (TEFS), Detailed Project Reports (DPR), and sensitivity analyses that factor in raw material variability, policy changes, and market demand. These studies provide investors and promoters with reliable financial projections and bankable documentation.

During the design phase, the firm develops mass and energy balances, PFDs, and P&IDs using advanced engineering tools such as 3D modeling, CFD, and HTRI software. Customized equipment designs for mill houses, evaporators, distillation systems, and cogeneration units ensure optimal plant configuration rather than standardized, copybook solutions.

Implementation support includes tender documentation, vendor evaluation, site supervision, erection and commissioning oversight, and PMP-driven project management. Acting as an Owner’s Engineer, Sugarcon ensures technical integrity, budget control, and adherence to performance guarantees.

“While ethanol has already achieved significant blending targets, Sugarcon is also contributing the industry with CBG through advanced purification technology with 14 to 17% IRR. It is under GOI initiative, SATAT (Sustainable Alternative Towards Affordable Transportation) Hydrogen fuel from Methane and Ethanol to Jet fuel is also being explored in the Industry. We are heading towards the advancement”,

Sustainability, Optimization and Digital Integration

With environmental compliance becoming central to distillery operations, Sugarcon integrates comprehensive Zero Liquid Discharge (ZLD) systems through Multiple Effect Evaporators (MEE), Condensate Polishing Units (CPU), and incineration boilers that ensure no untreated effluent leaves the premises.

Spent wash concentration, controlled combustion, and condensate recovery are engineered not merely for compliance but for operational reuse. Every design is aligned with CPCB and SPCB norms, supported by detailed Environmental Management Plans and clearance documentation.

Cost efficiency is achieved through structured “Expansion and Balancing” strategies—scientifically identifying bottlenecks, optimizing steam and energy integration, improving evaporation schemes, and integrating high-efficiency cogeneration systems.

Automation through Distributed Control Systems (DCS), Variable Frequency Drives (VFDs), and real-time monitoring tools enhances process stability, reduces manpower dependency, and lowers specific energy consumption, thereby optimizing both CAPEX and OPEX.

Looking ahead, Sugarcon is advancing toward AI-driven predictive analytics, digital plant modeling, Mechanical Vapor Recompression (MVR), and high-pressure boiler configurations to improve steam economy and plant reliability.

With a practical, field-oriented approach and deep domain expertise, Sugarcon Engineers continues to position itself as a forward-thinking partner in building sustainable, resilient, and future-ready agro-energy complexes.
